The build up has started. Recepy:

-Evo3 head. It will be taken as far as it needs. Currently using Evo2 with bigger valves etc.

-New intake manifold.

-Performance cam. This will be something new and maybe it will need multiple takes to get it right.

-Twin turbo setup: I'm going to stick with the current one (gt23v-AMG) and add another vnt, gt37v to it. Luckily I have a big trunk... Things will be electronically controlled. This is the hardest part. I hope I get it right. For you that haven't ever seen a gt37v, this one is HUGE. Even HX50 is small compared to it.

-Additional A/W cooler.

-Fueling mods to get power up to 6000rpm, but I think I'll eventually need an additional pump to keep that bigger turbo happy. That's not going to happen with this build as this is too tricky as it is.

-New rods, lighter/modified pistons, knife edge crank.

-Lightweight SMF + twin carbon disc clutch. This is going to be the worst part for driveability.

-New gearbox with some exotic stuff in it: longer 1st, LSD from WRC Focus, dog engagement.

-330mm brakes in front + 8 pot calibers.

-Original rear discs + 4 pot calibers.

-Anti-lag system.

-Weight shaving up to 200kg, but that big turbo isn't going to make it easy (as it weights about 40kg).

-New angel-eye lights with custom look in the nose section. 6xHID.

I think I have almost every part ready, but it's not going to be a walk in the park...

Original TDI with custom made 12mm rotor head (11mm originally) and race520 nozzles. With the build I'm going to try to find bigger nozzles with more holes on them (now 5).

Intake will be looking something like this (left one). Long runners are going to be taken from D24 Volvo (6syl).

BTW, we are building almost similar T3 too. It has VW's 2.4L inline six IDI engine with two vnts and uses Porsche gearbox. +350hp hopefully...

That is my goal with dual plenum intake. With diesels (unlike gassers) too much fuel without cooling air will destroy your engine.

Now things are cooking. Exhaust is ready and intake is nearly ready...Wink





It's time to take of the head and see what can be done to it.

Gearbox is long way from finished, but it seems that it can be done with the diff lock I have. Sadly it will require a lot of machining and special (=expensive) parts.

Custom made injectors are on their way and pump is under some serious construction.

Here's my friend's VW T3 with VW's D24TD I-6 IDI engine. HY40V + gt18v, Porsche gearbox and every single gram of weight taken from rotating masses inside the engine/FW/clutch.

Not a pretty one as the engine sits under the back of the van exposed to dirt, mud, salt, snow...

Here's my new dual airbox setup from Fiat Ducato under construction. Two 3" airducts will feed those from a roof scoop and boxes will be fitted into the trunk divider wall. This way I can use big paper filters instead of free-flow crap and have enough flow for far more than needed.

Here's a dyno from my friend's ATV (Yamaha Raptor 660 originally, now with VNT charged Aprilia 1000cc V-2 engine) with 7psi which is the way they left it because slipping clutch. VNT stop screw is also in mild setting for now.

My new WAIC between the stages. It will be big enough as LP boost will only be 1,6-1,8bar max. Sadly it's heavy.Mad



Suspension parts for sandblasting and painting. New urethane bushings and adjustable coilovers to follow. I already have big 8 pot, 330mm front brakes and Brembo calipers for rear.

DIY-drilled 300mm vented rotors from VW T5 + 4 pot Brembo calipers from Seat Cupra. Should be more than enough for the rear. Got also Wilwood hydraulic handbrake and Wilwood brake balance regulator.

Test fitting.



Some colour matching will be needed to go with D2 330mm front set.



I got also a promise from AVO to make me a custom coilover set (3-way adjustable). I'll just need to get them some measurements before they can start.

Transmission gets only dog engagement (and LSD if I can find suitable) and original gear ratios as we are not sure how much it will take. No point making expensive gears to a weak box. Maybe after testing it out first.

My fake 4 pot D2. Located at the opposite ends of the van will fool eye even more + my camera is distorting colours somewhat. I bet their are going to be just fine.

Well, sad thing is that my previous engine setup would have made into 10' or low 11' on a beetle with +200kph trap speed, but could only do 14,5s on my heavy van. Cry  Next target is low 13' or even high 12' and still keep it driveable for everyday use.

Even though my van wasn't the fastest street car around, I just love the surprise it gave to a chipped 1,8T owners...Cool

If you elongate them you will be able to set the rear geometry, seems a worthwhile mod while you have the arms off.
Lowered vans end up with too much negative camber and the tracking is on the piss.

As I'm going to use this everyday (gravel roads, snow in the winter...) this van is not going to be ultra low (-40mm to -50mm max).  Also some negative camber is good for occasional track days.

Even with moderate lowering though you can't set the geometry, plus the bushes are not inline so as you lower the van you get lots of toe in.

Unfourtunately I suck with suspension setup, so everything will be left original as long as I can get this van moving again. I just try to get quality parts for it at the moment. There's so much to do...

After that it's a whole other plan. Fourtunately I do have good friends competing with F3 cars and they will do suspension setup for my van. Although they are more used to RWD cars, I do have more faith on them than me. If something needs to be modified, it will...Smile

Of course it would be much easier to make it a long nose as I already have all the parts for it. It's just that nothing is ment to be easy with this build...

This way I can also shave some 30kg out of my heavy van.

Here's the rear ARB finally in place (shiny metallic piece on the lower arm is the end of ARB and on left upper corner you can see ARB's attacment to the body).


Front brake kit. 330/32mm with 8 pistons.

This time I'm trying to have a suspension and brakes to go with the engine + shave some 100-200kg out of it. Last setup was all about the engine...

I'm aiming for 450bhp and ability to rev it over 6000rpm with power. This way I can stay with the same torque level than previous setup. There's going to be ~20kg less rotational masses in the engine this time. 1/4 mile target is low 13' or even high 12'. One can always dream...

Is it actually possible to rev a diesel that high? I thought the reason most diesels topped out at 5000rpm was because of their inability to combust the mixture quick enough?  However, I'd always thought that there must be some way of overcoming this, be it with the engine's geometry or whatever....

I know a DI engine that makes best power @6900rpm on diesel only. It's a racing engine but still. There are also many 3.0L TD MBs (IDI) here revving past 7000rpm, though best power is usually around 6000rpm. The one on the TDIClub link is a purpose build for drag only and makes best power around 6500rpm. It's a shitty build, but silly fast.Smile

Problem with our TDIs isn't flame speed, but our VE pump and it's inability to deliver fuel at high revs. I'm hoping to change this with some internal mods to the pump. My pump is under some tests and maybe I'll know better after some few next weeks.

Absolutly brilliant great work ,few questions if you dont mind ,, what diametre are the evo valves ,and will you be fitting steel inserts between the seats ,nice work on the crankshaft any mods for the conrods ,,,

I was using +2/+2mm valves with evo2 head and now using +4/+4mm valves with evo3. This also means relocating valves as otherwise they would hit the bore wall. New bigger seats of course, no inserts.

Conrods are custom made I-type and over 100g lighter than originals. Those are also 2mm longer. Pins are made from titanium and are ~80g lighter + I'm shaving some 20g out of those pistons too.

Hi, very nice , I've just been rebuilding a 2.5tdi and thought the valves were a bit on the small size - and if was to fit larger ones like you say would mean relocating them ,

No need to relocate valves with +2/+2mm.

Cam upgrade makes a nice improvement also.

Hi, would you recommend a particular make of cam just for a mild upgrade ?,
I've just bought a new VW cam but thought the one fitted to the Volvo might have been better for a mild power increase

Volvo and VW cams are identical. For daily driver 260/260 and 9,6mm lift is very good upgrade. About 10% power increase through rev range, only barely noticeable lag down low. With it 5000rpm is also possible.

I can get you one made, but there are many other options too. 99% of 1.9TDIs uses the same specs when upgraded.

There are other, more powerful specs too, but those are not good for road use. I'm also going to test new designs later when my engine is running.

Have been trying to get some parts for the engine and suspension, but that's all... There's so many things that needs to be done and maybe I'm too picky...

Nope.Cry  Actually I have troubles to get all the special parts for the engine ATM and there's no point to do anything before I get those. Maybe I could get the CF hood and suspension done, but I have been drowning under workload. There's no way my van is going to run this summer...Angry

On the other hand I have been focusing on my two bike projects and my gasser/VNT project, which can be running this summer. <fingers crossed>

Every day use diesel engines are targetted for economy and emissions from the factory. I know there are direct injection competition engines ($$$$$) which make their max power around 7000rpm. So I know my 6000rpm target is possible, but I don't know yet if my budget is enough for it... I do have a budget you know...Smile

Diesel is a slow burning fuel compared to petrol, it has a higher calorific value but longer burn time, this means that at high revs there isn't enough time to burn the fuel fully, meaning the economy and efficiency drops a lot, hence the engines are designed to run at lower revs where there is the time to get the full burn and best efficiency.

One way of changing this is adding a catalyst - for example adding LPG into the system.  a squirt of gas can help the speed of burn and make sure that all is burnt, so at higher revs this aids the efficiency meaning you get more power at higher revs.

As shadow maker says, most diesels are made for efficient driving in normal conditions, but you can get some serious power from them too - Audi/Peugeot Le-Mans cars for example...
