A little info: JX code 1.6, engine overheated and cracked the head so we replaced it with a good secondhand one. Set injection pump timing etc but can't get it to fire up.

It turns over and over giving little puffs of grey smoke from the exhaust. Getting pi$$ed off with it now. Angry

Theres fuel getting to it (you can see it passing along the pipe to the injection pump and back along the other pipe back to the tank, the glow plug system is doing as it should, fuel shut off works. Run out of ideas on what to try next. Unhappy

Any ideas?

 double check timing - cam/pump/flywheel.
 
 Did you replace fuel filter? if so did you fill it up first?  they can be a fucker/take a while to get fuel thr if pumps been off and drained/hard lines been off etc.
 
 Get your doris to turn it over while you crack the 17mm at the top of each injector, obviously when fuel comes thr, nip it up. o all 4.
 
 Also if you have used a Dti, make sure the small bolt that the guage in (its between the 4 hardlines where they exit pump) is nipped up. IIRC it will suck air in, not leak, if not done up. I learnt that on ethe hard way.................

Will double check the timing. Pretty sure it was correct but you never know.

Fuel filter was filled with fuel and its sucking it from the filter to the injection pump.
Not checked if theres fuel at the injectors. Just assumed it has as fuel is heading back along the other line back to the tank.

you need to get the air out of the lines.
Do as Elvis says, get someone to crank and crack them off one at a time until diesel spits out. When it does tighten it an move to the next one
Do it at the injector end, it'll likely fire after 2 or 3 but do all 4

This is what i do to crank engine on your own rig up a start wire off the starter motor ( low tension ) to positive side of battery ( not connected ! ) you can then touch wire onto battery engine will crank then ! makes it handy if your on your own which i am most of the time ! ( you can fit a push button switch on to it , as to be push button or engine will keep cranking ! ) remove wire when finished ! Wink

Just thought, how tight should the cam belt be? How much give when you press it between cam wheel and injection pump wheel?

rule of thumb you should just about be able to turn it 90 degrees at the longest run between pump and crank.

Cheers. Bentley manual says use VW tool etc which is as much use as a chocolate teapot and Haynes doesn't cover diesel.Wacko

I've got the tool but it's currently on loan at the moment, it's quite suprising how un-tight it is when using the tool.

Got the belt tensioned correctly, rechecked the pump timing and filled the fuel filter with fuel and tried again and it still wouldn't start.
Cracked off the injectors one at a time and the note the engine was making changed and now theres loads more smoke from the tailpipe while cranking (unburnt diesel?).

There is loads of air getting pulled into the system along the fuel line, even after replacing the bits of rubber hose (as some were quite persished) connecting the plastic pipe to tank and filter. No idea where its coming from except for the plastic fuel line itself. Cry

Flattened the battery again so its on charge over night.

It will take a while to get all the air out. Not the quickest job but if you keep at it it will clear.

That sounds like You are drawing air in from somewhere rather than trying to expell what is in the pipes from the Tank, did you crack a hose or branch when removing the cylinder head ?

Don't think any hoses are cracked though you never know. Nothing is leaking out anywhere, they are all bone dry on the outside.Confused

Might sound daft , but you do have plenty of fuel in the tank ?

Also try to bypass fuel filter and draw it straight out of a large jam jar, filters have been known to be knackered ....

Seems the control valve in the return line (the one on the top of the fuel filter) didn't have any O ring seals on it so it was drawing in loads of air into the filter. Added O rings and voila, no more air. Thumbs Up

Still won't start though, just makes more smoke while cranking. Thumbs Down

What else is there to try?
Fuel - check.
Glowplug relay and fuse - check.
Glowplugs getting 12V - check.
?

bleed it again and crack off each injector while its turning over. get a jump of someone so the battery lasts longer. there aint much else bar a new pump if everything else is good?
